We are running on Java 1.5 as it is our dev (compile) SDK and there is no
release version of Java 1.6 for FreeBSD (our production machine)

You still did not tell me which JDK you are using... If you are
using 1.5, move to 1.6.
1.6 is a lot better when it comes to consumption of file descriptors
in linux.
